K-Resin® KR03 process very well in injection molding, providing good cycle times and design flexibility. K-Resin® KR03 alone or in blends, can be extruded into sheet and thermoformed on conventional equipment at high output rates. The favorable economics of K-Resin® SBC, along with high productivity, have made possible tough clear disposable drinking cups, lids and other packaging applications. K-Resin® KR03 will process on most conventional equipment, allowing the molder to run a crystal clear bottle without expensive machine modifications, special molds, different screws, or dryers. K-Resin® KR03 can be blow molded in a broad range of sizes and shapes, from small pill bottles and medical drainage units, to very tall display bottles. They can also be injection blow molded into extremely high impact bottles with glass-like clarity.

Für das Spritzgießen eignen sich bevorzugt die zähen und steifen Styrolux®-Sorten 656 C, 684 D und 3G 46. Um die Steifigkeit und Dimensionsstabilität unter Wärme auch beim Spritzgießen zu verbessern, wird Styrolux® gelegentlich mit bis zu 40 % Mehrzweck-Polystyrol (GPPS) gemischt. Die Produktion von hochtransparenten Teilen erfordert jedoch eine Plastifiziereinheit, die eine gute Mischleistung aufweist.
Geeignet sind Universalschnecken mit einer Länge von 16 D bis 20 D. Die Gangsteigung entlang der gesamten Länge sollte konstant bei einem Wert von 0,8 D und 1 D liegen.
Die Oberflächen der formgebenden Werkzeuge haben einen großen Einfluss auf die Transparenz und den Glanz der spritzgegossenen Teile. Die kleinsten Fehlstellen auf den Werkzeugoberflächen werden reproduziert, weshalb hochglänzende und polierte Oberflächen empfohlen werden. Es muss darauf geachtet werden, dass die Schräge mindestens 1° beträgt. Für die Formtrennoberflächen muss ein Kompromiss zwischen eine ordnungsgemäßen Dichtung – wegen eventueller Gussgrate – und ausreichender Belüftung ermittelt werden. Die Werkzeugoberflächentemperaturen sollten je nach Styrolux®-Sorte zwischen 20 °C und 50 °C liegen. Eine zu niedrige Temperatur kann zu Schlieren und Fließmarkierungen führen. Eine zu hohe Temperatur führt zu Kleben, was außerdem Risse oder Anrisse verursacht. Um eine möglichst gute Entformung zu ermöglichen zu erreichen, wird hier nochmals auf die Politur in Entformungsrichtung hingewiesen.
Ein geringes Verhältnis von Zylinderinhalt zu Schussvolumen, eine niedrige Schneckendrehzahl und das Arbeiten mit wenig oder ohne Nachdruck sind in der Regel von Vorteil. Im Fall von kurzen Fertigungsstillständen reicht es in der Regel aus, die Schmelztemperatur zu reduzieren und die Schmelze dann abzupumpen. Am Ende längerer Pausen wird jedoch empfohlen, mit einem Mehrzweck-Polystyrol mit hoher Viskosität zu spülen. Die Schmelztemperatur sollte 250 °C nicht überschreiten, und die Verweilzeit im Zylinder sollte nicht zu lang sein. Die optimale Transparenz und Brillanz der spritzgegossenen Teile wird durch eine möglichst hohe Einspritzzeit gewährleistet. Hierbei muss ein geringfügiger Zähigkeitsverlust akzeptiert werden. Es können alle gängigen Heißkanalsysteme verwendet werden. Bei einem Heißkanalsystem muss die Konfiguration so ausgelegt sein, dass keine örtliche Überhitzung (T > 250 °C) auftreten kann. Eine thermische Überlastung wird durch adäquat dimensionierte Anguss- und Anschnittkanäle verhindert.
Das Einzugsverhalten von Styrolux® ist unproblematisch. Der Temperaturgradient vom Trichter zur Schneckenspitze ist leicht ansteigend. Der Spritzkopf muss gekühlt werden.
Der Fließtest mit der Testspirale bei Wanddicken von 1 mm bis 2 mm zeigt eine fast lineare Abhängigkeit der Fließlängen von den Schmelzetemperatur (Abb. 1). Bei einer Wanddicke von weniger als 1 mm sind nur sehr kurze Fließlängenwege möglich, da sich der Fließwiderstand mit abnehmender Wanddicke disproportional ansteigt. Schmelztemperaturen von über 250 °C verursachen eine Verbindung des Materials, weshalb die Fließfähigkeit wieder abnimmt. Die einsetzende Verbindung des Materials wird auch durch Trübung und Gelbverfärbung angezeigt.

Aufgrund seiner Morphologie haftet Styrolux® stärker an Stahloberflächen als hochschlagfestes Polystyrol. Daher ist eine größere Kraft erforderlich, um die Haftreibung während der ersten Phase der Entformung zu überwinden. Es ist hilfreich, einen niedrigen Einspritzdruck und Nachdruck zu wählen. Aufgrund der hohen Komprimierbarkeit von Styrolux® wird das Teil leicht zusammengepresst. Nach der Druckentlastung entspannt das Teil und kann sich leichter vom Kern lösen. Übermäßiger Einspritzdruck und Nachdruck verursachen größere Verformungen im Teil. Eine mögliche Folge nach der Druckentlastung ist, dass sich das Teil im Formgesenk verklemmt. Dies sollte anhand von Versuchen optimiert werden. Im Vergleich zu Mehrzweck- und hochschlagfestem Polystyrol bedeutet die geringere Dimensionsstabilität und Erweichungstemperatur von Styrolux®, dass die Abkühlzeiten, und damit die Zykluszeiten, auch im Fall von intensiver Kühlung länger sind. Das Entformungsverhalten kann auch durch Hinzufügen von Styrolux® Batch ASE in eine Menge von 2 % bis 4 % verbessert werden.
Die Schwindungswerte von Styrolux® liegen zwischen 0,3 % und etwa 1 %. Parallel zu Fließrichtung sind sie am geringsten, quer dazu in Angussnähe etwas höher, und in Angussferne am höchsten (Abb. 2 ). Die Schwindung und die Schwindungsunterschiede können durch Regeln der Schmelztemperatur beeinflusst werden. Hoch Schmelztemperaturen führen zu geringeren Schwindungswerten und kleineren Unterschieden zwischen den angusssnahen und -fernen Positionen. Die Temperatur der Werkzeugoberfläche und die Einspritzgeschwindigkeit sind für die Schwindung weniger entscheidend.
Styrolux® ist erheblich komprimierbarer als hochschlagfestes Polystyrol. Dies ist der Grund dafür, warum zentral angegossene, rechteckige Teile größere Eigenspannungsunterschiede zwischen dem kürzesten und dem längsten Fließweg aufweisen können. In Verbindung mit der geringeren Dimensionsstabilität kann es bei den Formteilen sogar noch Stunden nach der Entformung zum Verzug kommen. Da es zwischen dem Verzug und dem Elastiszitätsmodul eine direkte Beziehung gibt, sollte für Teile, bei denen der Aspekt des Verzugs kritisch ist, eine Styrolux®-Sorte mit einem hohen E-Modul gewählt werden.
Bei der Extrusion werden die besonders die zähen Styrolux®-Sorten 684D, 693D und 3G 55 in Mischungen mit Mehrzweck-Polystyrol (GPPS) zu Folien extrudiert und anschließend zu formstabilen Fertigteilen thermogeformt. Die mechanischen und optischen Eigenschaften der Folie und der tiefgezogenen Teil werden dabei hauptsächlich von der Styrolux®-Sorte, durch das Mischverhältnis und den GPPS-Typ bestimmt (siehe "Styrolux®: mechanische und optische Eigenschaften"). Durch die biaxiale Streckung während des Thermoformens wird die Zähigkeit der Fertigteile beträchtlich erhöht. Daher können hochverstreckte Teile, z. B. Trinkbecher, mit hohen Anteilen von GPPS (> 50 %) erfolgreich gefertigt werden. Für die Mehrheit der Thermoformanwendungen haben sich Mischungen mit Anteilen von 50 % bis 80 % Styrolux® bewährt. Des Weiteren sollte die Optimierung der Homogenisierung der Komponenten angestrebt werden, die durch eine gute Mischwirkung der verwendeten Schnecken erreicht wird. Hier spielt die Viskosität der GPPS-Komponente in der Mischung eine Rolle. Sie sollte vorzugsweise in der Nähe der Viskosität von Styrolux® und im Schmelzvolumen-Fließ-Bereich (MVR) von 8 bis 16 [cm3/10 min] liegen.
Das Styrolux®-Granulat muss in der Regel nicht vorgetrocknet werden. Bei ungünstigen Lager- oder Transportbedingungen, bei denen starke Temperaturschwankungen auftreten können, kann auf der Oberfläche des Granulats jedoch Feuchtigkeit kondensieren, die in einem Vortrocknungsschritt entfernt werden muss. Das Granulat sollte in einem Trockenlufttrockner 3 bis 4 Stunden lang bei einer Temperatur von etwa 50 °C vorgetrocknet werden.
Styrolux® und Mischungen mit GPPS können in allen konventionellen Extrusionssystemen verarbeitet werden, die auch für hochschlagfestes Polystyrol oder Polyolefine geeignet sind. Für die Homogenisierung und die Reduzierung der Empfindlichkeit gegenüber Druckschwankungen ist ein hohes L/D-Verhältnis von Vorteil. Um die Verweilzeiten gering zu halten, sollte das Verhältnis jedoch nicht zu hoch sein. Diese Anforderungen werden in der Regel von L/D-Verhältnissen zwischen 28:1 und 34:1 erfüllt. Für die Fertigung von qualitativ hochwertigen Verpackungsfolien werden Entgasungsextruder empfohlen. Sie ermöglichen die Extraktion flüchtiger Komponenten und Feuchtigkeit aus der Schmelze und das Entfernen eingeschlossener Luft. Schnecken mit mittleren Komprimierungsverhältnissen (2:1 bis maximal 3:1) haben sich als optimal erwiesen, d. h. Universalschnecken (PE, PP) können ebenfalls verwendet werden. Zu hochscherende Elemente (Barrierezonen, Scherabschnitte) können jedoch zu Schäden am Produkt führen (Verbindung, Gelflecken). In der Regel wird die Verwendung einer Schmelzpumpe empfohlen.
Es werden verchromte und polierte Bereitschlitzwerkzeuge mit einstellbarem Spalt (flex lip) und Staubalken empfohlen. Dabei sollte der Spalt auf +5 % bis +10 % der gewünschten Foliendicke eingestellt werden, um Ausrichtungen in der Folie zu minimieren. Die Liniengeschwindigkeit sollte derart eingestellt sein, dass das Schmelzepolster im Wulst sehr klein bleibt. Bei größeren Schmelzvolumen bestünde ansonsten das Risiko der Bildung von Wellen und anderen sichtbaren Oberflächenfehlern. Um eine hohe Qualität in Bezug auf Transparenz, Glanz und Oberflächenbeschaffenheit der Folien zu erreichen, ist eine optimale Steuerung der Walzentemperatur erforderlich. Es wird empfohlen, die erste Umlenkwalze bei einer Temperatur bis zur Klebegrenze einzustellen und die Temperatur dann um 10 °C zu reduzieren. Zu diesem Zweck sollte die Temperatur der Glättwalzen einzeln reguliert werden (bis zu etwa 80 °C bis 90 °C). Zu kalte Glättwalzen hinterlassen Markierungen auf der Oberfläche.
Bei der Fertigung von Folienrollen muss sichergestellt werden, dass die Folientemperatur möglichst weit reduziert wird, beispielsweise etwa auf die Umgebungstemperatur (zwischen 25 °C bis maximal 35 °C) und die Wickelspannung so gering wie möglich gehalten wird. Wenn die Folie bei einer zu hohen Temperatur gewickelt werden, dann verursacht die beim Abkühlen auftretende Schwindung eine hohe Spannung in der Folienrolle. Dies kann im schlimmsten Fall zu einem teilweisen oder vollständigen Blockieren der Folien führen. Wenn die Maschinen daher bei hohen Durchsatzraten oder die Linien bei hohen Geschwindigkeiten betrieben werden, wird in der Regel empfohlen, dass Nachkühlwalzen verwendet werden.
Trotz der hervorragenden Stabilisierung von Styrolux® kann es bei langen Verweilzeiten im Extruder zu Produktschäden können (tote Punkte, Akkumulationen im Mischteil). Ein Anzeichen dafür sind mehrere Gelflecken, die zwar nur für wenige Sekunden auftreten, die Folienqualität jedoch dennoch stark beeinträchtigen. Derartige Probleme erfordern, dass der Extruder gespült werden muss, vorzugsweise mit Mehrzweck-Polystyrol. Dieses Verfahren wird auch empfohlen, wenn das Produkt geändert oder wenn der Extruder abgeschaltete wird, um die thermische Belastung der Styrolux®-Schmelze durch Stillstandzeiten zu reduzieren.
